Hi Art,
Looks like you have all sorts of ideas from your post. Just to add my
two cents -- I have been printing my own cards from scratch for quite a
few years. I enjoy sending the personalized ones and have made over a
dozen different types with the Logic report writer. 
I get stock cut to 3.5 x 5.5 in a variety of finishes. Experiment a bit
and you will find all sorts of finishes that work well. I even have a
folded card that has a photo on the front and back, the qsl information
on the inside left, and a bio with picture on the inside right. The one
I use most has a photo on the front and a photo on the back with the qsl
information overprinted on one of the photos. In the report writer you
can choose any type and color of print which makes if easy to overprint
any photo. It is all part of the same file so the photo and qsl
information is printed at the same time. The really nice part is that
you can change the photo any time you choose. They do, of course,
require a second run through the printer if you put something on the
back. 
Any printer will do a good job if you take the time to set it up for the
type of paper you are using. I am presently using an HP Deskjet 722C. I
have also printed them on an HP Photosmart 1215 and on a variety of
other printers. There is not a great deal of difference. Good luck Art,
it is a ton of fun to make the cards and use your own pictures. A
digital camera helps to improve the quality of the pictures you use.
